It seems the problem is Yahoo Mail client is treating the header "Content-Disposition: inline" incorectly and showing the message as an attachment instead. Sending the email without this header resolves the problem.
Your browser version or settings, computer settings, or internet connection could make it difficult to use Yahoo Mail. In this case you may be connected to Basic Mail for better performance. Basic Mail works in more browsers and on more computers but doesn't include all the features Yahoo Mail does.

We have no set number. Every contact that is included in one sent email technically counts as an individual email to each contact. For example, if you include 50 contacts in one email it would be the equivalent of sending out 50 individual emails.
In order to better enforce anti-spam policies, Yahoo does not disclose the number of recipients or emails that can be sent at one time.
If you've received a notification that a limit has been met, you'll need to wait a set amount of time before you can send more emails. Most sending limit notifications inform you of how long you'll have to wait.
Had that "allow less secure access" turn on for quite a while since last september when I disable the secret answer thing in my account, did try turning it on/off a few times Tuesday night and wednesday morning, it didn't help with the pop3 access at all. I was using The Bat! 32 bit and Outlook 2010 at home/work but neither was able to fetch the emails, it's working no problem now, pop3 just suddenly went back to normal at 10PM last night after 30 hours of down time for me.
